Quick Answer

Most engine makers put DEF use at about 2–3% of diesel burned: 2 to 3 gallons of DEF per 100 gallons of diesel. Cummins rates its current X15 and Tier 4 Final engines at 3–5%. Large Tier 4 Final generators run higher, 3.4–8% on Cat's 3516C sheets, rising with load. Start with your OEM's figure, then measure your own ratio.

The math

DEF to diesel ratio: how much DEF per gallon of diesel

DEF is dosed in proportion to the fuel an SCR engine burns, so the rate is quoted as a percent of diesel by volume. Cat states its 2–3% figure "by volume". The math is one line:

Gallons of DEF = gallons of diesel × DEF rate
DEF rateRatioPer gal of dieselPer 100 galPer 1,000 galPer 4,400 galPer 7,500 gal
2%1:502.6 fl oz2 gal20 gal88 gal150 gal
3%1:333.8 fl oz3 gal30 gal132 gal225 gal
5%1:206.4 fl oz5 gal50 gal220 gal375 gal
8%1:12.510.2 fl oz8 gal80 gal352 gal600 gal

U.S. gallons; 128 fl oz per gallon. 2% and 3% bracket most OEM guidance, 5% is the top of Cummins' range and 8% is the highest point on Cat's 3516C Tier 4 Final generator sheets.

Example: Cummins works the numbers for a Class 8 truck burning 15,000 gallons of diesel a year. At 5% that's 750 gallons of DEF a year. At 3% it would be 450 gallons, and at 2%, 300. Same truck, a 2.5× spread, which is why the rate you plan on matters.

By weight, the share is higher. A gallon of DEF weighs about 9.1 lb against about 7.1 lb for #2 diesel (see how much diesel weighs), so 3% by volume is roughly 3.8% by mass. If a sheet quotes DEF in pounds or kilograms, convert before you compare.

DEF consumption rate by OEM: what the manufacturers publish

The "2–3%" rule of thumb is real, but it isn't universal. Here is what each maker has put in writing, with the date, because the numbers have moved as engines changed:

⚠ The makers don't agree

Cat and Deere published 1–3% for their Tier 4 Final machines. Cummins published 3–5% for its Tier 4 Final engines in the same year and gives the same range for today's X15. Volvo's 2–3% is explicitly a guideline. Engines are calibrated differently, so there's no single correct ratio. Use your OEM's figure, and when you size storage, plan on the top of its range.

By application

DEF use by application: trucks, equipment and generators

On-highway

Class 8 and vocational trucks

Plan on 2–3% for most brands and 3–5% for a Cummins X15. Cummins says higher fuel use means higher DEF use, and long idling on demanding routes speeds it up. Volvo adds ambient temperature, altitude and vocation.

Range per gallon of DEF is your mpg divided by the rate: at 6.5 mpg, about 325 miles at 2%, 217 at 3% and 130 at 5%.

Off-road

Construction equipment (Tier 4 Final)

Cat uses SCR on its 130–560 kW (175–750 hp) Tier 4 Final engines; Cummins uses it above 75 hp. Published rates: Cat 2–3%, Deere 1–3%, Cummins 3–5%.

Cat sizes the machine's DEF tank at about 10% of the fuel tank, for one DEF fill per diesel fill. Cummins sizes for one DEF fill every two to three diesel fills.

Farm

Tractors and ag equipment

A 2011 study of SCR tractors measured DEF at 4.3–7.9% of fuel during PTO tests, above the 2–4% manufacturers claimed for real field work.

A PTO test runs the engine at set load points, so expect lower numbers in the field. It's still a reason to log your own ratio before you size bulk storage.

Power

Generators

Many standby sets use no DEF at all. EPA lets 2007-and-later emergency stationary diesel engines meet Tier 2 or Tier 3 nonroad standards (40 CFR 60.4205 and 60.4202) instead of Tier 4.

Tier 4 Final sets with SCR do use DEF, and big ones use a lot: 3.4–8% on Cat's 3516C sheets.

Tier 4 Final generator DEF consumption by load

Cat publishes both fuel and DEF burn for its 3516C Tier 4 Final sets, so the ratio can be read straight off the sheet. Unlike the 2–3% rule of thumb, it climbs steeply with load:

Standby ratings, 60 Hz, with fan, from Cat spec sheets LEHE1330 and LEHE1332. DEF % is our calculation from the liters-per-hour figures. Diesel burn for non-Tier 4 sets is in the generator fuel consumption chart.

Outage math: the 2,000 ekW set at 75% load burns about 2,510 gallons of diesel and 158 gallons of DEF a day. Over 72 hours that's about 7,530 gallons of diesel and 475 gallons of DEF, more than one 330-gallon tote. Run out of DEF and Cat's SCR engines escalate from warnings to derates and eventually shutdown. The generator fuel calculator handles the diesel side.

Engine generation

Why newer engines can use more DEF

DEF and diesel trade off against each other. Cummins' 2013 Tier 4 Final bulletin put DEF at 3–5% while cutting diesel by 2 to 4 gallons per 100. Deere and Navistar called the combined number "fluid economy." In 2026 Cummins' X15 product manager warned that "relying too heavily on DEF to reduce emissions can offset fuel economy gains." An engine calibrated for better mpg can lean harder on the SCR system, so a newer truck in the same lane can use more DEF than the one it replaced.

Model year 2027. EPA's 2027 heavy-duty NOx limit is 0.035 g/bhp-hr, down from 0.20. EPA's mid-2026 proposal changes how makers comply (warranty, useful life, DEF derates) but not the limit itself, and it wasn't final when we published. Cummins says its 2027 X15 doesn't increase the DEF consumption rate and that some competing 2027 designs consume "a lot more DEF." That's one maker's claim. Until there's field data, measure the first 2027 units you buy.

Duty cycle

What pushes the DEF consumption rate up or down

  • Load. On the Cat 3516C sheets, DEF climbs from 3.4% of fuel at 25% load to 7.5% at full load. Heavy, steady work sits at the top of any range.
  • Fuel burn. Cummins: "higher fuel use results in higher DEF use." DEF tracks gallons burned, not hours or miles.
  • Idle plus hard routes. Cummins says long idle times combined with demanding routes can accelerate DEF consumption.
  • Climate and geography. Volvo lists ambient temperature, altitude and vocation; Cat lists geography and ratings.
  • A fault. Volvo's 2–3% applies to "an engine with no issues." A ratio well above your OEM's range is a dealer question, not a rule of thumb.
Measure it

How to measure your own DEF to diesel ratio

Volvo gives drivers a DEF consumption log for suspected high use. The same method works for any fleet:

  1. Run both tanks low before refilling, so each fill measures real use.
  2. Record every fill: date, mileage or engine hours, gallons of diesel and gallons of DEF.
  3. Total several fills, not one. A single fill-up can't tell you much.
  4. Divide total DEF by total diesel. 18 gallons of DEF over 600 gallons of diesel is 3%.
  5. Compare by unit and duty cycle, then plug your real rates into your planning instead of the brochure number.
Calculator

How this compares with the DEF consumption calculator

The DEF consumption calculator uses the same method: daily diesel per unit × DEF rate × your load level. Every row starts at 3%, between the 2–3% Cat and Volvo publish and Cummins' 3–5%, and you can change the rate for each row. Enter your engine maker's figure or your measured ratio for a budget, or a higher rate to size a tote or tank with a safety margin.

Sizing storage? The calculator also tells you how many days a jug, drum, tote or 1,000-gallon tank will last at your usage.

Diesel gallons = DEF gallons ÷ rate, rounded. Weight of the fluid only, at about 9.1 lb per gallon; packaging is extra.

Buy the size you'll use while the DEF is still fresh. Heat shortens its life and freezing doesn't hurt it: DEF freezes at 12°F and is fine once thawed. Common questions

DEF consumption FAQ

How much DEF do you use per gallon of diesel?
About 0.02 to 0.03 gallons, or 2.6 to 3.8 fluid ounces, at the 2–3% most engine makers publish. At the 5% top of Cummins' range it's 0.05 gallons, about 6.4 ounces. Large Tier 4 Final generators at full load can reach 0.08 gallons per gallon of diesel.
What is the DEF to diesel ratio?
Roughly 1:50 at 2%, 1:33 at 3% and 1:20 at 5%, measured by volume. Cat and Volvo guidance falls at 2–3%, John Deere's at 1–3%, and Cummins rates its X15 and Tier 4 Final engines at 3–5%.
Is DEF consumption 2% or 5% of diesel?
Both figures are published, by different makers. Cat and Volvo put it at about 2–3%, and John Deere at 1–3%. Cummins says 3–5% for its X15 and Tier 4 Final engines. Use your engine maker's figure, then confirm it with your own fill-up log.
How many miles do you get per gallon of DEF?
Divide your fuel economy by your DEF rate. A truck averaging 6.5 mpg goes about 325 miles per gallon of DEF at 2%, 217 at 3% and 130 at 5%.
Do diesel generators use DEF?
Only if they have SCR. EPA lets emergency standby engines meet Tier 2 or Tier 3 standards, so many standby sets use no DEF. Tier 4 Final sets with SCR do: Cat's 3516C sheets show DEF at 3.4% of fuel at 25% load and up to 8% at full load.
How much DEF does construction equipment use?
Cat puts its Tier 4 Final machines at about 2–3% of fuel by volume, John Deere at 1–3% and Cummins at 3–5%. Cat sizes the machine's DEF tank at about 10% of the fuel tank, for one DEF fill per diesel fill.
Why is my truck using more DEF than expected?
Heavier loads and more fuel burned raise DEF use, and Cummins says long idle combined with demanding routes speeds it up. Temperature and altitude matter too. Log diesel and DEF over several fills; if the ratio sits well above your maker's range, have the dealer check the system.
Is the DEF consumption calculator accurate?
It's a planning estimate. Every row starts at 3%, between the most common OEM guidance (2–3%) and Cummins' 3–5%, and you can edit the rate. For a budget, enter your engine maker's rate or your measured ratio.
